:hp:what am I missing?  already drained all gas, replaced fuel filter, checked spark plugs, check all electrical plugs, pull apart and checked the whole intake to include injectors.  checked the neg batt terminal, all filter are clean.  seems to idle low when it's acting up too.  it has died a few time after a WOT run.

Need some more input on what to check next....

Maybe fuel pump is going bad? Not holding the pressure up? Or weak spark on one or both cylinders, not burning all the fuel causing it to choke out?

my 500 max xt has a slight lag/sputter every now and then on take off....and now my 800 max xt is doing it sporadically on hard acceleration.....hmmmmm:scr:   searching through some older threads i'm starting to agree with the previous findings that it's all to blame on the fuel pump.  i wonder if it's a problem with the original design.

check the grommet on top of tank ? are vents working ? check fuel pressure

Were the plugs wet/black?  Mine dies at high altitude, low A/F ratio, especially if I've been running pretty hard.  The harder I work the engine the more likely it is to die when coming to a stop at high altitude.

What air filter are you using?  Do you smell gasoline fumes?

I went over the 800 last night head to toe.  I checked, cleaned and Dia-Greased (LOL...I made a new word) ALL electronic connection.  I changed the spark plugs for new also.  The fuel tank grommet looks good as well as I've already replaced the 2 tank venting values earlier.  Gas in tank is ALL new.  It doesn't matter what air filter (tried stock, UNI & K&N) I use or what exhaust (tried stock & HMF Utility) either, same sputtering results.

I'm calling my service guys today and have them order up 2 new fuel pumps, 1 for my 800 & 1 for my 500.  I think that's the only thing left.  NBM had a prior post about this and it drove him crazy trying to narrow it down....in the end it was the fuel pump, it was only putting out about 28 psi.

It might be a clogged prefilter on the fuel pump. Draining the tank isn't going to work, trust me I know. You have to REMOVE the fuel tank from the machine, REMOVE the fuel pump from the tank and clean the prefilter. Then wash out the tank five or six time with soap and water, dry it out thoroughly and re install everything. Replace the fuel filter and you should be good to go.

Hmmmm......GOOD suggestion!  Thanx!:thm:  Gonna have to check that out for sure.  If the fuel pump pre-filter isn't flowing correctly.....i could see how that would give me the symptoms my Outty's are having.

Tonight I'm gonna yank the back plastic off, take the tank out and break it down (take out the fuel pump) and inspect / clean the pre-filter on the fuel pump.  I'll try to take as many pics along the way as possible.

do you need to replace the fuel-pump gasket, each time you pull out the pump. my quad, went a swummin, recently. that's the one thing i didn't do. was pull the pump and clean out pre-filter. had a ton of water in my tank.  drained it out, machine seems to run fine, but want to be sure.

SO FAR SO GOOD!!! :ban:

After performing the fuel pump pre-filter cleaning, I did about 5 WOT runs up and down the street with no sputter.  Will see after a hard weekend of riding if that was the problem.

The following are some pics of the process and some notes to go along with each one.  It wasn't hard at all to perform the task.

This pic is of the bolts you'd need to remove to take off the rear plastic, right rear shock & tank.  REMEMBER to unplug the electrical connection to the fuel pump on the bottom of the tank too.

Fuel pump pre-filter after a good cleaning with carb cleaner.  I really soaked it inside & out.

Here is the empty hole in the bottom of the tank.  After cleaning the pre-filter, clean the electrical contacts on the pump too....I found some junk on them too.  Then put the pre-filter back on the pump, place the pump back inside tank and hand tighten the screws, do not use a power drill/screw driver for this.  OH!, and make sure you clean the seals well before re-assembly too.

After the pump is secured back in the tank, assemble the ATV in the reverse order of which you took it apart.
