Need some advice on what needs to be done. I have an airbox and clutch housing kit. Some said I need to ask about the front and rear diff's, carbs, and what ever else needs to be vented or extended.

Ok, maybe this will help someone out. Since I see alot of post about what/how, I'm gonna tell you exactly what I did, step by step (I've also got a version with photos that I can email, and will make availble on my website).

What to remove:

You need to start by removing side plastics, and front plastic shroud under handle bars, and the aribox. After plastics are off, Loosen the clamp on the CVT intake (top clamp not clamp on housing) where the plastic pipe is inserted(infront of motor). Then remove screw from front right of airbox, this is holding on the CVT intake pipe up top. You can now set aside CVT intake pipe, leaving the rubber connector attached to the CVT housing.

Remove protective box on front of airbox and set aside, you will not need this. There will be 2 hoses, run into a white canister, with a single hose on the other end, these are your carb vents. Remove white canister, and attach the 2 vents using a "T" and run the 3rd line up into the Pod.

Now, remove the airbox, there are 2 bolts holding it on, you will also need to loosen the clamps on the bottom where the carbs attach, be VERY careful not to tear these boots. Also, as soon as the airbox ir removed, use papertowel or something to put in top of carbs to keep clean.

Next, remove CVT exhaust boot from CVT housing, along with stock pipe. There is a screw that you cant see on the pipe, but you will know its there when you try to pull the pipe out. Dig around till you see this screw and take it out, its hard to see, so just look for it.

Now everything Should be removed.

What Do I need to Buy?

A) CVT Exhaust

1 - 2" P-Trap make sure its not glued)

1 - 45

2 - 90's

1 - 3" to 2" rubber coupler

B) CVT Intake

Keep stock rubber coupler attached to front of CVT Housing.

2 - 45's

C) Airbox Intake

1 - 90 rubber 2" coupler w/ clamps

1 - 180 (the other P-Trap Half, will discuss later)

1 - 90

3 - 45's (I used 45's on tip top of my snorkals for looks, these are to made to ur liking)

D) 1 - 10' stalk of 2" Sch40 PVC.


Step 1: CVT Intake.

This will be the center snorkal. Cut a peice of PVC about 2-1/4" long and stick one end in a 45. Then stick the other end in the CVT intake stock rubber coupling. You will need to cut a piece of PVC to insert in this 45. Then put the other 45 on the other end, this will turn up. Then Another piece of PVC will be needed to reach the height you wish to run the snorkel up to.

Step 2: CVT Exhaust.

This will be the snorkel on the right (sitting on the seat). Take the 2” P-Trap, and take the 180dg pipe off, and sit it aside. You will be left w/ a 90 that looks different that your other 90’s. Put the 3” > 2” Rubber coupler on the CVT housing. You will need to have a really long clamp (band) to go around it. It’s gonna take a little force to get it to go on. You can take a hair-dryer, and heat the rubber for about 3 minutes to make it more flexable. Once on, make sure you clamp it down GOOD! Then, Using the P-Trap 90, and a short piece of PVC, attach it to the 2” part of the rubber coupler. It should point to the front of the bike. Next comes a 45, this will go right on the 90 fitting, no PVC is needed here. Then cut a piece of PVC to length, to make it up to the front of the bike. Attach to it a 90, that point horizontal towards the bars, then another 90, that points straight up. Cut another piece of PVC to length, this will be the snorkel that rises in front of the bars.

Step 3: Air Box Intake.

Using the 90 rubber elbow, attach it to the protruding intake on the front of the air box. You will need to use the hair-dryer again to heat the rubber to make it soft, this will make it a lot easier to stretch onto the intake. Point it to the left (sitting on the seat) Using the 180 (P-Trap) and a small piece of PVC, attach it so that it points back to the right, around the handlebars. Here you will need another small piece of PVC, and a 90. Attach the 90 so that it points up, and cut a piece of PVC to length, this will be the snorkel up in front of the bars.

You will probably have to trim a little plastic away, but its ok because the front shroud will cover up the scars (I know, I hated taking a knife to my Brand new plastic too, but you need the room if you are gonna run all 2”)

Now what you want to do, is take a sharpie, or paint pen, and make a mark on all the pieces, so that you when you take them apart to glue, you know exactly where to put them back. I.E. make a mark on the PVC and the coupler to that the marks will line back up when you glue it together. Glue the pieces together, except for the uprights. And attach them to there proper locations. Then glue in the uprights. Remember to lightly sand each end of the PVC before putting it into the fittings, this will insure a smooth, clean fit, and will make it a lot easier on you. (even do this when fitting it up)

Also note that you will need to cut a hole in the front plastic shroud so that it fits over the snorkals.



Thats pretty much it. Like I mentions, I have photo's, but Give me a little while to get them inserted in these instructions, and I'll be glad to email them to anyone, this will be a printable version, using microsoft word. I'll also try to make it available (downloadable) on my website.
